A custom end cap for aluminum pipe should match the pipe's actual end profile and the temperature encountered there. Choose the finished silicone or plastic material for the application before finalizing its fit. The internal depth and overlap need to accommodate the pipe without the cap bottoming before it reaches its intended seat.
Inspect the cut end for burrs and irregular edges. Aluminum pipe can have a finish or local shape that affects the cap contact, so check the actual component rather than using only a nominal diameter. Leave clearance around the exposed cap for the intended removal method.
Evaluate the fitted closure through the expected temperature conditions. A cold sample alone does not establish suitability for a heated location. During maintenance, inspect the internal contact edge and body for cuts or a changed profile. Clean residue before refitting and replace damaged parts with the correct material and geometry. Do not rely on stretching a different cap over the end to compensate for an incorrect pipe match.

Compare inside diameter A with the outside of the part being covered. Check inside depth C and overall dimensions B and D for available clearance. These RSE references show a round cap with one closed end.
